The Generation 1 heater assembly shown between two plumbing unions in the video. The replacement heater and electrical arrangement must match the repair selected for the unit.
Who should use this: Established DIY topic; customer use only for the verified matching procedure and parts. Uncertain cases go to Repairs.
Before starting
Before disconnecting leads or opening the electrical enclosure, switch off and unplug the entire Plunge from its wall supply. Keep plugs and the electrical enclosure dry. Do not work on energized equipment, splice wires or open the controller itself. Use the matching replacement supplied for this repair. If the installed equipment or replacement differs from the guide, stop and ask Plunge Support for the correct procedure.
Drain before opening the water system: Before opening a water connection or removing a chiller probe, unplug the Plunge and drain it through its external drain into a suitable location. Allow the connected plumbing to empty; place towels and a container for residual water. Do not rely on an unidentified valve as isolation. If water continues to feed the connection, stop and obtain Support instructions before removing it.

Read the preparation and completion steps as well as watching the video; the video alone omits some of them.
Steps
- Confirm the matching two-union heater selected for this unit. Photograph its orientation, both union seals and the electrical plug location. Let a warm heater cool before handling, then unplug and drain as described above.
- Disconnect the heater plug with the Plunge unplugged. Support the heater while loosening its two union nuts. Avoid twisting the fixed pipes; do not infer a universal left/right direction from the camera viewpoint.
- Remove the heater and inspect both black sealing washers. Replace a missing, damaged or distorted seal with the specified matching seal; do not substitute a guessed size.
- Position the replacement in the same orientation. Seat each washer flat in its mating groove and align both unions before tightening. The video begins with the lower connection. Do not trap a washer, force crossed threads or use extra force to compensate for misalignment.
- Identify the verified Heating outlet for the matching heater and Cooling for the chiller. Leave both load plugs disconnected for the first circulation check below. A different electrical arrangement requires its own Support-selected instructions; do not improvise internal wiring.
- Close the external drain and restore the repaired fittings. Use the Generation 1 setup sequence: connect the pump hose to the chiller IN port, fill the tub halfway, then attach the filter hose to the chiller OUT port and finish filling to the applicable setup-guide level. Do not attach OUT before the tub is halfway full. Keep the heater and chiller supply plugs disconnected while first checking circulation. With all other required connections restored and the enclosure dry and closed, restore main power to run the circulation pump. Verify flow at the jets. If flow is absent, stop here. Then switch off and unplug the main supply before reopening the enclosure to reconnect the heater/chiller to their verified outlets. Close the enclosure, restore power and confirm flow continues before normal heating or cooling. Inspect the repaired connections for leaks during refill and operation. Stop if there is a leak, no flow or an abnormal indication.
- Select the intended temperature using the Hot/Cold operating guide and confirm expected operation. If a joint leaks, isolate power, drain before reopening the joint and check alignment and seal seating; do not keep tightening a leaking fitting while the system runs.
Check the result
Record leak-free connections, established water flow and the observed heating/controller response. Stop and contact Support if the replacement or seals do not match.
